The Step-by-Step Walkthrough

1. Stripping the Axle

Remove the wheels and brake assemblies. We decompressed the suspension to allow the axle to drop clear of any obstructions—like the gas tank—for easier access to the differential cover. Use a Gasket Scraper to prep the surface for a leak-free reseal later.

2. Removing the Carrier & Pinion

Pull the carrier bearing caps—keep them siloed so they go back on the same side. Use your punch set to drive the pinion out.

3. The Ring Gear Swap

Going from 4.10 to 4.88 means a thicker ring gear. We used the old bolts to pull the new 4.88 gear onto the carrier for a press-fit.

4. Setting Pinion Depth

The shims go behind the inner pinion race. We used the “Freezer/Oven” technique to seat the bearings and a ground-down old pinion nut for setup to protect the new locking nut threads.

5. Backlash & Pattern Analysis

After painting the teeth, check for a centered bite pattern. Our backlash measured in at 8mm of slack, falling within the technical range for this axle.

Logic & Outcomes: The Crush Sleeve Reality

​The hardest part of a Dana 35 install is the crush sleeve. It requires massive force to start the crush—this is where that 30-inch breaker bar and 36-inch pipe wrench become mandatory. If you over-tighten it, the sleeve is ruined, and you have to pull the pinion and start over.

Q: Why go to 4.88 gears specifically?

A: If you’ve increased tire size to 33″ or 35″, your engine has to work significantly harder. 4.88 gears restore your torque and bring your highway RPMs back into the power band.

A: Use them as a starting point, but every gear set is machined differently. Always verify with your dial indicator.

Q: Is the Dana 35 strong enough for 4.88 gears?
